To manufacture medium or shallow foundation sheets using a deep foundation mold, you must treat the process as a modification rather than a unique casting method. The deep mold produces a standard, large-format sheet which serves as your "master" material. You simply create this full-sized deep sheet first and then mechanically trim it down to the smaller dimensions required for medium or shallow frames.
One mold can effectively service all frame sizes. By casting a full-size deep sheet and cutting it to size while the wax is still pliable, you eliminate the need for multiple specialized molds.
The Production Process
Casting the Master Sheet
The process begins by using your deep foundation mold to create a standard sheet. Pour the melted beeswax onto the lower portion of the mold.
Place the upper part of the mold on top of the wax. Firmly roll over the assembly with a rolling pin or similar tool to ensure the wax spreads evenly into the cell pattern.
Timing and Removal
Allow the wax to set for approximately 1.5 to 2 minutes.
It is critical to remove the foundation sheet while it is still warm and pliable. If the wax cools completely, it becomes brittle and difficult to work with.
Converting to Medium or Shallow
The Trimming Strategy
Once you have removed the warm deep foundation sheet (which weighs approximately 1/3 lb), place it on a flat cutting surface.
Using a sharp knife or rotary cutter, trim the sheet to the specific height required for your frames. You are essentially removing a strip of wax from the bottom or top of the deep sheet to reduce its height.
Target Dimensions
A standard deep foundation sheet measures approximately 16.75 inches by 8.375 inches.
To create a medium foundation, you must cut the height down to approximately 5.5 inches. Shallow foundation will require an even shorter cut, though the width (16.75 inches) generally remains constant across all standard frame sizes.
Understanding the Trade-offs
Material Efficiency
Using a deep mold for smaller sheets generates waste wax (offcuts).
However, this is a minor issue as beeswax is fully reusable. You can simply collect these trimmings and throw them back into your melting pot for the next batch.
Temperature Sensitivity
The most common pitfall is waiting too long to cut the sheet.
You must perform the trimming immediately after removal from the mold. If the sheet cools to room temperature, cutting it will likely cause the honeycomb pattern to fracture or shatter along the cut line.
Making the Right Choice for Your Goal
By leveraging a single deep mold, you gain versatility without significant extra equipment costs.
- If your primary focus is Production Speed: Create a cutting template or jig to quickly slice the warm sheets to 5.5" height immediately after unmolding.
- If your primary focus is Resource Management: Keep a designated "remelt" bin next to your workstation to immediately recycle the offcuts from your trimming process.
Mastering the temperature of your wax is the secret to clean, fracture-free cuts.
Summary Table:
| Frame Size | Target Height | Target Width | Approx. Sheet Weight | Strategy |
|---|---|---|---|---|
| Deep | ~8.375" | 16.75" | 1/3 lb | Standard Casting |
| Medium | ~5.5" | 16.75" | Modified | Trim Deep Sheet while warm |
| Shallow | < 5.0" | 16.75" | Modified | Trim Deep Sheet while warm |
